Q. Is there a way to make the 2mm Samtec cables more durable? Sometimes the strain reliefs break.

The TCSD series cables we recommend for use with the 2mm headers on our products are cost-effective for many applications. However, these cables are not suitable for repeated insertion cycles: The force required to extract the larger (30-50 pin) headers can sometimes cause the cable strain relief to break. In environments where cables must be repeatedly inserted, such as in test jigs, this breakage can become an issue. There are a couple of solutions to this issue.

Training

In applications where only trained personnel will handle insertion and removal of cables, it may be sufficient to educate the technical staff on the limitation of the TCSD cables. If cables are extracted slowly, lifting first at one end, the strain reliefs are less likely to break. However, even with care, TCSD cables fatigue over time.

Crimp and Poke

If untrained personnel will be performing cable removals, or an application requires that cables be removed on a fairly regular basis, you might consider a "crimp and poke" solution. Unlike the mass termination of the TCSD cables, each conductor is terminated individually and slid into the housing. This gives the cable much greater strength.

Extenders

Our test department has found that one effective solution for our needs is to use ESQT series headers as extenders for the existing cables. The pin end of these headers plug into the TCSD cables, while the socket end mates with our product. This solution extends the life of these cables dramatically in our test environment, which can demand dozens or hundreds of cable insertion cycles per day.

You can order sample quantities of the ESQT headers from Samtec sample site (see topic 184 for the link). Here are the part numbers for the headers we currently use.

2x15 pins: ESQT-115-02-M-D-500
2x17 pins: ESQT-117-02-M-D-500
2x20 pins: ESQT-120-02-M-D-500
2x25 pins: ESQT-125-02-M-D-500

We recommend using gold plating (-M- option) for maximum longevity. If you use these headers for permanent connections, make sure to use the same plating as on the ADS headers to prevent corrosion.

Are there crimp and poke connectors available to replace the TCSD series? What are the P/N's?

There are several manufacturers for 2mm housings. You might take a look at the Molex 51110 product line for 2mm housings, which should work with these headers.

Since we're not in the cable business, we usually defer to the great crew at Quadrangle, who will design and build just about any cable you need in very short order.
